Small cast repair, on a couple of exhaust manifolds today. ***this is in no way an attempt to be as good of a “how to”, as one from @cavemanwelder 🤷🏻♂️😜***
I started out by grooving out the cracked areas, with a carbide bit in my rotary tool, making sure to go a little beyond the crack itself, and wide enough to get a decent size bead in there.
I then wiped it down good with acetone, after wirewheeling the surrounding areas.
Once clean, I preheated the part slowly, to around 500*F. Heating it slowly will ensure the part is thoroughly up to temp, and will not cool off too quickly, once you turn your rosebud off. For filler metal, I prefer to use “nickel 99” stick electrodes. I break all of the flux off, and wire wheel them with a clean stainless wire wheel. I have also used Weldmold 880 with very good results. The nickel 99 is readily available at just about every lws.
When I tig weld it, I use a fairly low amperage, and move the torch along the crack, in an effort to cook all of the impurities up to the surface. Depending on how dirty the metal is, you may need to wire wheel the area, and repeat. Once it’s cooked clean, I start adding filler metal, and wash it side to side across the crack. You may find pockets of perosity that appear, you can usually move your torch around them, until they are gone. Once welded, it’s very important to let the part cool slowly. You can put the part in an oven, set at about 250*, or place the part in a bucket full of sand. If neither of these will work, you can also babysit it with a torch, until the part is around 200*. Hope this helps anyone that has had issues welding cast, or is interested in trying it!
